How to Choose the Right Box

Selecting the wrong box costs you money through damage claims, over-packaging, or excessive DIM weight charges. Follow this decision framework to find the optimal box for any application.

Determine Product Weight

Weigh your heaviest product configuration including any interior packaging materials. This determines the minimum ECT (Edge Crush Test) rating and wall type you need. Under 40 lbs: single-wall. 40-80 lbs: double-wall. 80+ lbs: triple-wall or gaylord.

Measure Product Dimensions

Measure length, width, and height of your product at its widest points. Add 1-2 inches per dimension for interior cushioning. The goal is a snug fit that prevents shifting during transit without creating excessive void space.

Assess Fragility & Value

High-value or fragile items justify higher-grade boxes and thicker walls. Consider the cost of damage claims vs. the incremental cost of better packaging. Fragile items benefit from A-flute or double-wall construction.

Consider Stacking & Storage

Will boxes be pallet-stacked in a warehouse or truck? Stacking places compression loads on lower boxes. Choose ECT ratings that account for the maximum number of layers in your stacking configuration. A 32 ECT box can support approximately 2,000 lbs of stacking weight.

Evaluate Environmental Exposure

Boxes exposed to moisture, temperature changes, or outdoor conditions need appropriate protection. Wax-coated boxes for wet environments, insulated containers for temperature-sensitive products, and moisture-resistant liners for humid warehouses.

Understanding Corrugation: Flute Profiles

The flute — the wavy layer sandwiched between flat liner sheets — is the engineering heart of every corrugated box. Different flute profiles produce dramatically different performance characteristics. Choosing the right flute is as important as choosing the right box size.

How Flute Profiles Work

The corrugated flute works like a series of tiny arches. When vertical force (compression) is applied, the arch structures distribute the load across a wide area, giving corrugated board its remarkable strength-to-weight ratio. Taller flutes (A-flute) provide more cushioning but use more material, while shorter flutes (E, F) create smoother surfaces ideal for high-quality printing.

In double-wall and triple-wall constructions, different flute types can be combined. The most common combination is BC-flute (B-flute on the outside for a smooth surface, C-flute on the inside for strength), creating a box that excels in both stacking performance and printability.

Flute density — the number of flutes per linear foot — directly affects crush resistance. B-flute has 47 flutes per foot compared to A-flute's 33, meaning more structural columns per inch to resist flat crushing. This is why B-flute outperforms A-flute in crush tests despite being thinner.

For most general shipping applications, C-flute remains the industry standard because it delivers a strong balance across all performance dimensions. E-flute and F-flute are gaining market share in retail and food service packaging where print quality and thin profiles are prioritized over cushioning.
